This could be a multitude of things along the path from us to my OoD but has anyone experienced files over about 480mb downloading successfully but that file/hash is changed ?
Large files from other sites download fine, no file/hash changes.

No, but I can check on it.
I’m unable to replicate off hand. I have files for testing uploads and downloads. Here in this screenshot you can see my terminal session on our clusters (in yellow/beige) and the file that I downloaded in the purple terminal (You can see I’m in my Downloads directory) and they both have the same md5sum.
Don’t quite know why du reports slightly different sizes, but if they have the same md5sum I’m sure they’re the same content (that’s probably to do with how the actual blocks are stored on the drive).

The user stated it started around 480mb but that might not be accurate.
In fact I do have a file of 2 GB right on hand. Again, du reports differently (the versions are slightly different) but I put that on the block storage because they have the same md5sum.
